Bright flashes surround the joint as a welder carefully feeds aluminum filler rod into a molten pool created by a TIG torch. Each controlled dab deposits a small amount of metal before the torch advances, gradually forming a consistent weld bead.
TIG welding uses a nonconsumable tungsten electrode to generate a concentrated electric arc while shielding gas protects the hot metal from atmospheric contamination. When welding aluminum, alternating current is commonly used because it helps disrupt the stubborn aluminum oxide layer while providing the heat needed to fuse the underlying metal.
Coordinating torch movement, filler addition, arc length, and heat is what produces the distinctive rippled appearance often called “stacking dimes.” Aluminum makes this especially demanding because it conducts heat rapidly, requiring the welder to continuously manage the growing heat in the surrounding material.
